I started a new thread to update the progress of my Lear 45 build.  I had posted a few photos under the new members section but thought update photos would be more appropiate here.

This work you are doing is fascinating..  Any way I could talk you into adding some of those pictures to the gallery?

Thanks for the feedback    :)

I will try to add some photos to the gallery . . as for the work I need to give credit where credit is due. I completed the fiberglass work, assembly of the shell kit and some of the painting . . my father is the pro painter who completed all the outside paint work.

As for the shell kit and interior components, my good friend Ron Rollo designed and built these . . it is up to me to add the final details such as paint, switches, etc.  After receiving the shell kit from Ron, it took me about 6 months to do the assembly, fiberglassing, and painting of the shell as you see it now . . so a little labor intensive but worth it in the long run

The first simulator I built was very generic and I realized very soon that I wanted / needed much more detail in a simulator . . the Lear is fulfilling the need.

Well, Credit is due to the both of you, and Ron for the kit.  Paint job looks great, but without the time you spent doing such a good job assembling it, I doubt it would look as good as it does.

Looks awesome Shane.   How is Ron's dual column setup working for you?  does it feel good in pitch?   I am about to setup mine (the kit I got from Ron for the Lear) but instead using it for the 737.   I am working on a new yoke mounting (doing some welding and prototyping) for the top part and have everything all set for the columns, bottoms, pulleys, etc.   But I havent setup yet so havent had a chance to find out how the pitch axis is going to feel with the screen door shocks and such.

Would like to know what you think?

Hey Scott,

I like the feel of it, I do have one issue and that is the return (after pushing yoke forward it has a smooth transition back to center right up until the last and then has an abrupt loss of pressure) I think I will try another shock to see if I have a bad one.  The pull to the rear and return is just right . . smooth transition back to center.

You have probably seen the effect I am talking about with some screen doors . . real smooth closure right up to the last then . . slam!

I think it will work fine just have to do some fine tuning . . as it seems with everything flight simming.

Hey Scott,

Forgot to mention something concerning the control columns . . I've not attached springs to the bottom of column . . so I do not know how that will differ from just the shocks.  I'll try to get the springs on and give you some feedback.

Had a little time to work on the shell this week and completed the following work:  TQ and center pedestal primed, Main Instrument Panel tower primed and painted, lower control column system painted, and carpet installed.

Beautiful, looks like a real assembly line!
note: watch out, the carpet has to be antistatic.
Our delicate electronics are pretty sensitive to static discharge, especially in winter because of low humidity.

Hi Jack,

I used the same type carpet in my other sim . . and did not have any issues with static, so hope I have the same result again but with my luck, same carpet manufacturer, different materials    ::)

Goes along with my favorite saying "Nothing's ever easy"    ;D

I wouldn't worry too much about it..  I have some crazy industrial carpet in my sim too and never had a problem..  Just ground your yokes, and you will be fine :)

Looks great Shane!   I love the smoke goggles compartment.   Hopefully the pics helped.   I think you have the most advanced Lear now at the Hangar!

Thanks Trevor . . little bit of metal cutting/welding , shaping with epoxy, some all thread and sanding /painting.  Some parts like the  disconnect are fun to build . . others I wish I could buy off the shelf!

Backer panel with temporary labels and  switches installed until back lightable panels are available . . look familiar Scott?  This is one of the files you sent me earlier this year. I cleaned them up a bit in Paint.  Should work ok until correct panels are available.

I've not accomplished a lot lately. . but here are a few photos of the TQ pedestal and parking brake handle. I have added the throttle quadrant plate . . took a while but I found one out of a Lear 45.  I have also added the parking brake handle and assembly that I built.  It will interface with FSX and function as an emergency brake and parking brake.

I love seeing how you guys are making these original Lears come to life.   Cant believe you found an actual TQ plate.  That is gold!!

Anyway, your attention to detail is incredible.   I some some pics of Vince's today also and I have to say, you all are well on your way.   I think you will be flying  by summer!!

Been a while since I updated my build . . so I thought I would share a few photos with you.  I was able to find a Lear 45 that was being parted out last fall and purchase some interior parts.  The Lear had crashed at Telluride Colorado in Jan 2009.  I was able to get the following parts:  Glareshield, cockpit interior panels, circuit breaker panels, map lights, and several lightplates.  The radio management units were made by  Vince Cimmino in Italy, a fellow Lear builder.

That is looking fantastic.    I had to do a doubletake.  At first I thought I was looking at the pictures I took of the real bird last fall.   What a find getting those panels!

Just thought I would share some real photos I took of a Lear 45 out of my local airport.     This shows how close to reality Shane is getting.    It is really amazing.   If we ever have a builder of the month on this site then I would love to see Shane's build showcased.   Really just awe inspiring work considering where we all were on the Lear about a year ago and considering that there is nothing commercially available for this bird.    Take a look for your self at Shanes pics above versus these.   Amazing....

Hey guys,

Let me tell you the rest of the story about the photos Scott took of the real Lear 45 . . once again Scott played a role in my build.  I used the photos he had provided as reference photos so the aircraft salvager would know what parts I needed.  This made the process much easier . . . thanks again Scott!    :idiot:

Added a small detail part for the interior of the Lear 45 . . I was able to get the document holder that is mounted behind the pilot's seat that houses the airworthiness certificate.  It looked kinda silly hanging there empty so I printed an "airworthiness certificate" appropiate for the Lear 45 based on information I was able to obtain fromt the Internet.

I tried to find a blank form for my 727, Couldn't locate one anywhere. Do you have a hi-res copy you could post a photo of?

I really wanted one from Germany, but I couldn't find that either.

I finished another small panel for the Lear this evening . . the ELT panel that is located on the center pedestal.   I made the stickers for the panel, a fellow Lear builder (Mark L.) cut out the small front panel for me. I then lettered the panel with dry transfer since this panel is not backlit.

I've started working on wiring up the overhead lights in the Lear.  I am using a 12v AC/DC converter for power,  a 12v PWM dimmer switch and switched the bulb from a 28v to a 12v (thanks for the suggestion Jack)

The big difference too Mike is the 45/40's have a good bit bigger flight decks. I have sat in the real 45 as well as my own sim  (and infact the shell from Ron Rollo that most of us use is essentially sitting in a 1:1 scale flight deck) and compared to the 35, it's quite a bit more comfortable after Ron and I had the chance to see one up close and personal at the NAS Jax airshow 2 years ago. That, and the avionics as you mentioned.

I'd like to say too that Shane's project has essentially become the flagship project for our Learjet builder's group. He and Ron Rollo are doing great things with the shell side as me and Jason take on the avionic/procedural chores :-)

Hey guys,

Thanks for the comments . . I am excited to start on some of the wiring for the lighting.  I was concerned whether I would be able to use the real parts, but so far no issues with switching the lighting from 28v over to 12v.   Finally starting to see the Lear come to life.

Looks awesome!! brings back good memories of my Lear 31/35/55 days! Never flew the 45 but i hear they are all about the same with different avionics.

The big difference too Mike is the 45/40's have a good bit bigger flight decks. I have sat in the real 45 as well as my own sim  (and infact the shell from Ron Rollo that most of us use is essentially sitting in a 1:1 scale flight deck) and compared to the 35, it's quite a bit more comfortable after Ron and I had the chance to see one up close and personal at the NAS Jax airshow 2 years ago. That, and the avionics as you mentioned.

I'd like to say too that Shane's project has essentially become the flagship project for our Learjet builder's group. He and Ron Rollo are doing great things with the shell side as me and Jason take on the avionic/procedural chores :-)

Thats good to hear they added more room to the flightdeck.. I do remember being pretty cramped in that thing.. Honestly didnt care much back then because that the start of my jet time.  I would have squeezed into anything for turbine time!!

Dont know if its true or not but i also heard the 40 series were a little more maintenance heavy and tended to break down more? who knows, Also something about having half the parts from the 30 series? I may be making things up here but i heard that somewhere..

Anyhow the project looks awesome. One of the nicest things about biz jets is the smaller size i think. If i had to do it again i think i would make something a bit smaller.

I finished the conversion from 28v to 12v on the gooseneck maplights found on the interior side panels tonight.  One step closer to starting the assembly of the interior of the Lear shell.

I found a set of seats at APHS that will fit my Lear build.   I traveled to Chicago area Friday and picked them up and unfortunately did not have the time to meet up with Scott (Xorionfe) who lives close by .   Scott also got me hooked up with Nick at APHS . . Thanks again Scott!

The seats are IPECO and I think may be out of a 737 . . if anybody recognizes what they are out of let me know.  The seat cushions are 17 inches wide . . perfect for the Lear and the distance between seat rails center to center is 9.5 inches . . seat bases are a little narrower and once again a perfect fit for the Lear.

Same here . . I reqlly wanted to see your sim and get a feel of the yokes/columns.  Good thing we went on though . . Between Indianapolis and Lexington KY driving was terrible 20 to 30 mph. I've been thru hard rains before but never continuos like these storms were . . put us about two hours behind schedule

Those are almost definitely from a 737. They could have been from a retro-fitted 727, but it's doubtful. Nice seats!

Im a little confused with that picture. Is that a picture with the seats coming off another sim or is that part of the real airplane there? Looks pretty tight there not to be on J-Rails.

Hey Mike

That's the raised floor section from Shane's LJ45 sim with the seats attached to it. All of us who have the Rollo shell kit for the  LJ45 have this rear raised floor section, and that's what you are seeing with the center pedestal on it.

As Eric stated that is a floor section that is removable from the Lear project . . I had it outside of the shell as it is easier (more accessible) to work on.  I had set the seats in place on the floor section and then set the center pedestal in place to show how close the seats sit to the pedestal in the Lear.  In the photos you can see the floor carpeting hanging over the sides of the floor section . . that carpet actually lays up along the sidewall of the cockpit . . kinda gives you an idea of how tight the cockpit really is . . I cannot gain weight or I won't fit!   Thanks for the comments guys . . I thought the seats were 737 . . but not sure, I figured somebody could identify them.

Ahh i see, my bad.. Guess i didnt read back far enough! Yeah they definately look 737/727 to me, and in good shape!

I remember flying Lears and your right on the tight fit.. Hardest part of flying that thing was getting into it without breaking stuff! I remember a few new FO's stomping on some fuel switches :)

Hi Mike,

Yeah that is one of my concerns . . getting in and out without breaking parts.  I've thought about fabricating some type of shield that will set in place on top of the pedestal while entering / exiting.  It could be removed and stowed behind one of the seats . . if there is room while using the sim.  Hate to do all this work then break something first thing.  It would be easily done even if being careful entering and exiting.

Sweet! I love the stained wood on the outside as you enter the deck.. Just like the real ones :)

As far as breaking stuff getting in i think some type of cover is a good idea. I would mostly be concerned with others getting in and out!

Hope i get an invite when that thing is flyable! Really looks cool.. I kinda miss flying those things.

ahh,  you noticed the "simulated" stained wood.  I had thought about painting this section white like the rest of the shell, but I opted for the stained look.  At some point I am considering adding a few of the details that you would see in this area such as the exit sign etc.    Maybe when I have it all together you can give me some flight instruction on the Lear.     :idiot:

I remember sitting in the 35's many times when I used to gas them up for US Check at the FBO while in college. Man it's tough to step over everything while not stepping on everything to into the chair. You're more or less wearing that plane when you get seated.

I think there's more room in a 182.

We used to have a nice name plate holder we would slide our engraved gold name plates into on the left (captain) side of that stained bulkhead.. Kinda a nice touch, or something else to add there. There may have been a magazine rack on the FO side as well. O and maybe you could print out or recreate an airworthiness certificate to put there as well behind some framed glass. I think that was on the low Captain side? not sure.

I received my TQ back from a buddy of mine (Ron Rollo) who built them up for me . . I picked up these real TQ, spoiler and flap levers over a year ago and now they are ready to install.  The spoiler lever is not shown as I will need to do a little modification to it so it will fit the real TQ light plate . . I know you are wondering why won't the real spoiler lever fit the real TQ plate . . well the TQ pedestal side panels are thicker than the real ones leaving less space to work everything in so the spoiler lever needs to be moved a little.

Hi guys,

I finished up a little tweaking on the spoiler lever and parking brake handle assembly so that they will work with the real Lear 45 TQ lightplate that I found.  I still need to paint the parking brake handle red and apply the lettering . . always a little more work to do .  Update . . painted the parking brake still need lettering.

Oh yeah  . . . needs a "da vinci" CDU for sure . . . and a FGC . . and EFIS  . . well the list goes on and on!    Once I get most of the "important" hardware in place I will start thinking about computers to run it all . . that will give time for your Global interface to come together.

I am needing a rotary switch  1/4in shaft  (off/on) no dimmer  to power on/off  my 5v lightplates do any of you have any suggestions for rotary switch's that you are using?

Shane I couldn't find a rotary on/off (only) that would handle the current of my overhead lightplates. I finally just installed a 30 amp toggle with a long baton in place of the rotary. No more smoke. It's not Eaton, or Honeywell, but it looks the part.

I've alread smoked two rotary on/off switches thinking they could handle the current.

Mouser might have something I missed, but all I saw were rheostats that were sort of pricey, and you don't need the rheostat part of the switch.

I've not found anything as well, but I wanted to check with you guys that have been building for a while . . you've already been down that road.   The rotary switches for 12v DC lighting were simple with the PWM rotary dimmers and fairly cheap, but the lightplates seem to be a different story.  Thanks for the feedback Mike. 



. . . think I may have figured out how to do this.  I am using a  AC/DC converter that is supplying 5v DC and this powers my lightplates with no problem.  Instead of placing a switch on the DC side I can place a switch on the AC side.  I have tried this tonight with a AC rotary dimmer switch just to see if it will work, it works as a switch no problem of course it did not dim which I don't want anyway . . I think now I just need to find an AC rotary switch without the dimmer that has a long enough shaft to fit thru the lightplate and I think this will work.  In essence all I am doing is turning the power converter on and off.

I finally got in the mood to work on the yokes . . I started around 10:30 this morning cutting the material to make the metal brackets to support the yokes and pot.  I am using the same method that Scott (XOrion) is using for his 737.  It took me most of the day to weld up the two brackets, and do some test fitting to the cockpit interior . . . here is the results so far.  I still have quite a bit to do but I finally have the yokes very near completion.       . .  Thanks Scott for the info posted on the column/yoke mounts  :idiot:

The columns/yokes are leaning further back than they should . . I  do not have the springs hooked up under the base that assists in returning the columns to a neutral position.

Wow!  They look awesome Shane.  Did you switch to a steel pipe crossover tube?   Also...don't use springs underneath.  They are too noisy and don't feel right.  Instead, just get some bungie cord and cut off the hooks and loop it around the bottom bracket and through the eyelet twice then pull it taught and tie a square knot.  I think it feels much better and really don't even need the screen door dampers.

Yep, I switched over to the steel pipe and like that much better and I don't know why I said springs . . we had talked about this before and I had decided to go with the bungee.  About all I have left to do is finish the bracket for the pot and "thread the needle"  I bet that is fun!  Any pointers when I get ready to attach the green cables . . I've looked over your photos, have the eye bolts like you have. Looks like I will cut a length for the co-pilot side and clamp  two of the eye bolts to each end of this length, then run a length from the pilot's side over to the co-pilot's side and repeat . .then  thread eye bolts into the threaded sleeve to tighten. . . and of course have the collars with set screw on the pulley/both sides.

Hey guys,

I've accomplished a little progress on my build.  In the last couple of weeks I was able to add some finishing details to the rudder pedals and get them mounted into the shell and added the cross linkage to link them together.  I've also finished reworking a SELCAL panel out of an MD80 so that it looks like it belongs in a Lear.  The MD80 SELCAL panel is black so I had to paint it grey and fill in some holes that are not present on the Lear panel.  Additionally I upgraded the gear freefall handle to a design by Ron Rollo . . now it looks like the real part in the Lear.

I recently received the Honeywell toggle switches needed to finish out the panels for the lower MIP.  I've also added the Korry replicas to the panel as well as the Landing gear handle (Korry replicas/ landing gear handle made by Ron Rollo) The lightplate is from a real Lear 45.

I also recently completed the FGC panel.  I took this idea from Scott (XOrionFE) when he was working on a L45.  This will serve as a temporary panel until Vince completes his FGC design.  This panel is not backlit and not 100% correct in appearance as the real panel. The knobs were made by Vince.

I had to design my own since the pvc elbow would not work with my yokes due to their shape, but all in all they were not difficult to make.  I used some cardboard and foam to work out the shape I wanted,  shaved the foam to the desired shape, covered the foam with aluminum foil, then covered with two layers of fiberglass.  A little bondo and some sanding and priming and a couple coats of Rust-Oleum Aged Iron textured paint, followed by a couple coats of satin black and a couple coats of clear finished out the project.

Hey guys and gals,

I posted this over at Hangar 45 but thought this tutorial could be useful if anyone was building control columns using PVC pipe. Nothing high tech . . just ordinary tools you may already have.

I completed the side access door for the control column. This is used if you decide to use a design  using pulleys to interconnect your yokes. I used 1/8 inch plexi to make my door . . you could use other material such as thin metal sheeting as well, but I wanted a door that held its contour to the column.

I started by making a paper template that would cover the hole cut in the column.  I also placed marks where I wanted to drill holes for the screws that will hold the door in place.

After making the template, I transfered the template to the plexi, cut to size on the table saw and drilled the holes for the screws.

Once the holes were drilled, I taped the door to a piece of 3 inch pvc pipe so I could bend to shape. I used a heat gun and some gloves to complete the next step.  I heated the plexi to a point that it would mould to the shape of the pipe.  Using welding gloves to protect from the heat, I pushed down on the plexi starting in the middle then pushing both sides down over the sides of the pvc pipe.  It took several attempts to get it to the shape desired.

I then taped the door in place on my control column and drilled the holes for the screws. I did this prior to painting so I could see how close the holes would be to the side of the access opening and to make sure I had it aligned properly over the access hole.

I've finished a few small tasks that were preventing me from moving forward with the project . . since my last update I have welded two mounting brackets to attach the rudder and pitch axis slide pots to the shell floor. I have also drilled two holes in the lower part of the control columns to eventually accept wiring for the yokes and I've mounted the control column assembly in the shell . . hopefully for the last time . . we will see.

As a side note, I am capturing about 85% of the travel on the rudder slide pot and 100% on the pitch axis . . in fact I had to do some adjustment so I didn't capture all of the pitch travel . . probably getting about 90 to 95%. I was concerned about  bending the rod attached to the pot.

Thanks Jack,

I hope to be able to test the pitch of the columns soon.  I was able to connect the pot to  test the roll when I had the columns out of the shell but not the pitch.  I plan on buying several used computers to later run the avionics packages, but will use one of them temporarily with FS9 loaded to test flight controls since it takes far less to run FS9.   Later I will add a new computer to run FSX.

Shane, without wishing to hijack your thread can you tell me where you got your link rods, (I think here they call them "Clevis arms") in fact what they're called will allow me to Google for a supplier here in the UK.  ::)

I'm talking about the thin metal rods with a brass coupling and what appears to be a plastic ball joint at the end, shown roughly in the centre of image 2, posted on September 09, 2010, 07:55:52 PM.

Spy on the U.S.?????? Why on earth would we ever want to do that? We have enough morons right here in this country, so why try to observe other specimen in the US? The little details are what make the sim in a lot of cases. Sometimes you might think something just doesn't seem right but you can't quite put your finger on it. It's usually in the details. You don't know what's missing, you just know something is.

I was fortunate in finding the real interior panels from the L45 along with several other real interior components . . that helped tremendously.  Of course there have been some parts like the cockpit voice recorder mic, parking brake handle, pitch disconnect handle etc.  that I had to make myself . . of course that is part of the fun, seeing what you can do.   The small details sell the idea of being in a real aircraft to me . . it will be really nice having all the panels in the correct place along with all switches so I can follow a checklist correctly. . . just adds a little more to the sim.

Been a little while since I updated the thread.  I've been adding the final touches to the circuit breaker panels.  This past spring I was able to buy the real circuit breaker lightplates and I fabricated a backer panel to mount them to. 

I recently ordered a set of dummy circuit breakers from Dean at Ruscool Engineering  .    The dummy CB's worked perfect with the lightplates.  Thanks for providing this product Dean!

Dean provides a pdf file of circuit breaker values along with the CB dummys.  You can see a section of these in the upper right hand corner of the photo.  I printed these on Avery 5265 8 1/2 X 11 shipping labels, then covered the printed values with laminate to give a little more protection. 

I used a hole punch to cut the values out. This was easier than trying to cut out with scissors and far more accurate.  I then sprayed a satin clear over the labels after applying them to the tops of the dummy CB's.

The circuit breakers attach with a M3 screw from the back . . Dean drilled and tapped the CB's for me for a small additional charge . . worth it unless you want to drill and tap almost 200 CB's!

Thanks for the comments . . .  Dean, I'm glad I opted to have you drill/tap the CB's.  Having them predrilled and tapped and using the hole punch for the CB values really saved a lot of time during assembly.   The quality of the circuit breakers are great, over 200 CB's and not a single problem with any of them . . very good craftsmanship / quality control.  If you are thinking about a way to add dummy circuit breakers to your sim this is a very simple and cost effective method.

I was fortunate to have all of Thanksgiving week off and was able to finish up the majority of the throttle quadrant adding the flap bucket and  throttle lever dust covers that Ron Rollo designed.  I have not connected all of the wiring to the Bodnar board yet and I will need to make a couple of brackets to attach the lightplate but all in all the harder parts are finished.

Yeah, all of the levers on the TQ are out of a real Lear45 so it has detents . . you have to pull up on the flaps handle to move it up and out of the gate to move out of the stowed position into flaps down positions and also requires a slight pull up on the handle to move the lever into the different flaps positions.  Much better feel than the GoFlight TQ I had been using.

Hey guys,

I've been working on an enclosure for my power supplies that will run the 12v DC accessories such as the overhead lights, map lights and blowers that will move air thru the interior vents and the 5v DC power supplies for the lightplates. 

I stripped an old computer of all exterior parts and interior parts and found that it made a nice enclosure for my power packs and associated wiring.  The enclosure will mount on the bulkhead inside the avionics bay of my shell.

As you can see I need to tidy up the wiring with wire ties or other similiar product.  The strip connectors at the bottom will allow me to connect the various lights as the power supplies only have two connection points.  I am also adding a small piece of plexi to the tops of each strip connector to prevent any objects coming into contact with the strips.

Another small update . . .  awhile back I had purchased a couple of angle of attack (AOA) gauges off Ebay and thought I might want to see if I could get them to at least light up.  After some testing and messages back and forth with JackPilot  I was able to get the gauges to light up and get a little needle movement out of them.

When power is applied to the gauge the internal lighting will come on and the needle will move to approximately  the  .2 value on the gauge face

Here is a photo of the gauges . . hard to see the backlighting and I don't have the needles functioning in the photos.

Cool. I remember my flight control position indicator/yaw damper status guage the first time I lit that one up. Typical yellowish cast to the light like on older airliners.

I got the tiny little electromagnets to function on 1.5VDC each for the two yaw damper flags. Now I can actually tell if I missed a checklist item by looking at a real instrument...or just sit and wonder why the AP won't engage... :o

Yep . . these have a yellowish light to them.   I need to play around with them some more . . I would like to be able to get the small panel in the upper left corner of the gauge to drop down and work  properly to cover up the "off" when they are functioning.

That should be easy Shane. They're probably set up on the inside the same way as the tiny electromagnets in my guage are. Open up the guage and see what the flag arms are attached to.

I've not figured out how to open the gauge up . . looks like it is sealed.  I'm open to any suggestions as this is the first time I have worked with real gauges.

Check for a locking 'C' clip on the inside of the connector housing. If there are no visible screws and the housing doesn't unscrew from the front bezel, it might be the C clip holding the whole thing together.

PS is this manufactured by Ultra with 152LV608 as the part number?

Is that a large philips head screw on the side of the case or just on the photo? I'd say that might be it. If not, call
these guys http://www.metroaircraft.com/manufacturer.html (http://www.metroaircraft.com/manufacturer.html) and be really nice on the phone and ask them if they service that part number.

If they say yes, ask them how to open it up after you explain what you are doing. If they aren't really busy they might help you.

This outfit helped me with a pinout on the Collins flight director in my sim. I couldn't for the life of me meter these pinouts for crap when I attempted it. These guys were a big help. Just be really humble when you call.

Hey guys,

I've added another small detail to my project . . one that will fill a void area on the center pedestal. I was able to find an AirCell phone for the Lear.  The phone installs at the back end of the center pedestal as seen in photos of Lear that are equipped.  I will need to do some minor shaving of the center pedestal to get it to fit but should work fine.

Over the long holiday I was able to finish up a couple of areas that I had been putting off.  I finished rewiring the yoke switches, got the yokes mounted and the yoke wiring harness hooked up to the wiring harness that will attach to the SYS board.  I also added the micrphone holders (temporily mounted) that I was able to scrounge up about a month ago.

I also finished mounting and wiring  the chart holders that I purchased from Rand and hooked them up to my 12 volt power supplies.  I also finished adding the vents and circuit breaker wiring harness pouch to the kickpanels.  Also added a few finishing touches to the TQ assembly.

I was able to pick up a few parts that I will be using later in my build.  I was able to determine that the Telex 66C microphone is a match as to what is in the Lear 45.  I can't say for sure that the 66C is what is used in the real aircraft but it has the same appearance.

The next part is the Vertical Card Compass found in the overhead.  The compass is made by Precision Aviation Inc. and the part number is PAI-700.  I found one of these on Ebay and I checked to ensure that it would fit the real windscreen post panel that I have.

I started ordering a few parts a couple months ago that I would need to start interfacing some of my panels. I will be using Flight Deck Solutions SYS boards to interface my lower MIP panels and to make life easier I ordered the same type connectors used by FDS.   Thanks goes to Peter and FDS for helping me out with some info and parts!

I started interfacing on the landing/hydraulic panel . . .one of the more populated panels that has a mix of AML's and toggles.

Hey guys,

I've been working on a couple of finishing touches on the MIP.  I have added the screws around the RMU's and the two standby gauges as well as finished the bezel's for the AoA gauges.  Thanks to EricT for cutting the rings out for me!

The AoA gauges at this point are backlit and I can get some movement out of the needle that will add a little to the illusion that they function.  I have not been able to get the flags to move from the on to off position as of yet.

Also added the rivnuts to allow the attachment of the Davtron clocks to the MIP without the need to access the back of the panel. You will notice my Davtron's are a dark gray to black color . . I got them so cheap that I decided to use them versus trying to find M850's in gray or worse paying around $380 for each new.

I finished installing the smoke grey lens in each of the RMU's and mounted the DU's and RMU's to the MIP.   Now just a matter of waiting for the lower MIP backlit panels . . .  and the money for computers!

Maurice you would think for a toy airplane it would not take so long for it to come together!  I forgot to tell JackP that I was moving the throttles a couple nights ago and making airplane noises.  He would have been proud . . not sure if it was authentic Learjet noise or maybe more of an F-16 sound   ;D

I updated my underglare lighting to 12v.  Initially it was household current and that posed problems working it into the build.  I found that using 12v LED striplighting works really good.  It is dimmable and is a very close match to the actual flourescent color and brightness.

Been a while since I updated my build thread.  Since my last post I have been working on finishing out the area behind the glareshield. I used masonite covered with vinyl to make the panel that fills in the area behind the real Lear 45 glareshield and the front windscreen.

I finished up the APU panel .  I have added the START/RUN switch, the screws to hold the panel to the backer panel and the DZUS fasteners . . all that is left is to place the connectors on the wiring and it is ready to interface.

Nice upholstering Shane, I swear that thing will end up flying for real someday its so realistic.

Tell me does the Lear have a moveable glare cover?  It looks like its on slots.

Yes, the Lear has two extensions mounted on top of the glareshield  that will slide forward/backward independent of each other on pilot/co-pilot side.  The part with the extensions is out of a real Lear and I am glad I found it. I would not want to try to make that piece with the sliding extensions and curves . . I made the curved/ half moon shaped piece that fits between the glare and the windscreen and was not that hard.  I used Loctite brand heavyweight bonding adhesive to attach the black vinyl and it really worked well.

Hey guys,

Over the holiday I was able to work on an area that I had been putting off . . the flightdeck curtain.  I ordered the parts needed that total around $28.00 and finished up the project.

I also finished out a filler panel over the doorway that filled a void area between the interior panels and the top of the shell door and placed aluminum angle along the sides of the door opening to give this area a finished look and protect the edge of the MDF from scuffs etc.

Thanks to my wonderful wife . . . she did the sewing on the curtain! Now I owe her . . :D

The curtains remined me of something that happened on a recent trip to China, all I wll say it was a different type of "cockpit" that was behind the curtains ;) and thats all i will say on the matter...

Hey guys,

It has been over a month since I posted an update . . . and I have not done any work to the sim.  I have been busy  remodeling the sim room.   The room needed a face lift and I have been working hard to get it finished so I can get back to work on the build.

Tonight I finally finished the majority of the work and was able to hang a couple of Lear 45 posters on the wall, move my small Lear library and associated manuals into the room, and move the parts not installed in the build to their new location within the room.   Here are a few photos of L45-007's new home.

The plan is to use a curved projector screen . . it just fits the room and the shell is sitting in very close proximity to where it will be positioned with the curved screen in place.

It has been quite a while since I updated my build . . between working overtime and trying to keep all my work at home caught up I have fallen behind in my build. I do have a couple of small updates.  I have completed the prototype of a newer design of the elevator disconnect box located on the pilot side of the TQ pedestal. It now features a switch that can be interfaced and the handle can be pulled up and rotated 90 degrees to lock the handle in position as in the real world Lear 45.

I also found a Universal  FMC  on Ebay and added it to my collection of real parts . . I plan on using this one for a dummy and most likely add a small LCD for ATC or other programs.

Hey guys,

Been awhile since I updated my build thread . .  earlier this year work kept me away from home and once back home I re-designed and completed five pitch disconnect assemblies and one parking brake assembly for Hangar 45 members. 

Now back to work on my project . . the last few days I have been working on stick shakers for my project.  Awhile back I was able to pick up two stick shakers from Ebay and confirmed that they worked once I received them.  These are not exactly like the shakers in the Lear 45 but are close enough and will provide the function needed.  I am using a 24V power supply to power the shakers.

Here are some specs on the shakers:

Part number: 2380051-2
Manufacturer: Lear Jet Corporation / Kansas
Voltage: 27VDC 5A

The one on the left is stock . . the one on the right I have modified by adding a connector that looks similiar as to what is found in the 45.

I was able to clean these up with some dawn dishwashing liquid and water. After cleaning, a few of the parts like the cap, and attachment bracket assembly were removed, sandblasted and repainted. I was able to tape off the foil label prior to painting. I then painted the parts a satin black then applied a flat clear to dull the paint down a little.

I had to fabricate an end piece that would accept the silver connector.  By adding this piece I was able to preserve the stick shaker if I decided to convert it back to stock configuration . The only change made was replacing the two 4-40 screws that held the end cap in place with longer 4-40 rod so the end cap addition with connector could be fastened onto the end of the shaker  I replaced all of the external wiring on the shaker to ensure a longer life in the sim .

Oh, wow guys. Thanks a lot. Shane is a great friend first and foremost, and a dream "customer" too. He's been a real help and inspiration to me and I appreciate him letting you guys know about the things he had us make him. It's been a long road and I'm just thankful to still be connected with you all and not Vapor King! It takes time to get this stuff done, but in the end it's worth it when you think about all the great relationships and fun you get to create. I can't wait to see Shane's sim in person myself!

I've been quietly working on a project in the background for several weeks that hopefully will benefit the  Lear 45 builder community .  A couple years ago I was able to purchase the real interior panels out of a salvaged Lear 45 and debated for quite a while on whether I could use them as a mold to make more interior parts . . . first course of business is that I did not want to destroy/damage my real panels in the process.

So . . . a few weeks ago I started experimenting on ways to make a mold of the real panel.  First attempt with expanding foam  . . total disaster . . a waste of money  :/

Second attempt at the mold . . plastercloth and patching plaster . .  it worked!  :D

Here is a photo of the real interior panel covered with plastercloth and patching plaster waiting on a couple of layers of fiberglass to make the mold.  I had to cover the real part with plastercloth and plaster to protect the real panel while applying the fiberglass.

making the molds is quite a time consuming process as well as molding the actual part.   Molding the new part is a 4 step process . .  1) waxing the mold 10 times . . 2) spraying the PVA over the mold release wax . . 3) spraying the gelcoat . . 4) applying the fiberglass to the mold.

It is worth the effort as the final product is a very good representation of the real panel, is lightweight and flexible like the real panel and has a white gelcoat finish ready for scuff sanding and painting to the final interior color which would be left to the builder as some final fitting/sanding may be necessary to fit to the builders shell.

Just a side note
I know that many trim parts are vacuum formed. An esay and less messy process once you have a mold.
May be worth enquiring if you have a shop nearby that can do it.

It has been quite a while since I worked on any parts for my build but thanks to Alan and Vince (Hangar 45 Lear builders) I was motivated to refurbish the real Universal UNS-1 CDU that I purchased last year.  After seeing Alan's CDU and Vince's updates on the interface for the keyboard I decided to get to work on mine.  I completely disassembled the CDU including the glass falling out . . didn't plan on that but worked out ok.  After several hours of checking each switch to ensure they were working, checking the lighting to ensure it was working,  cleaning each button with Dawn dishwashing liquid, sanding and painting the metal housing and a small amount of masking to save the Universal white lettering at the top, cleaning and reinstalling the glass with hot glue, I had a near new looking UNS-1 CDU . .   Thanks Alan and Vince for the motivation . . I was needing that!  :D

I have a real INS on the overhead and the feel of the keypad is special, I suppose it is the same with your CDU.

Yes . . the feel of the buttons would be hard to beat.  I love the feel of the real parts . . just have a heavier feel about them.   My weakness . . real parts!  Cost more sometimes . . and harder to interface sometimes but gives you a good feeling when you can get them to work!   :idiot:

Wow . . it has been over a year since I have added any updates to my build so I think it is time I done some updates.  Over the past year I completely took my build apart to do a few modifications. One big modification that I completed was installing real control columns from a Lear 35 . . had to do a few modifications but I am very satisfied . . as most of you know I really enjoy using real parts if possible . 

After completing that task I started reassembly of the interior . . at this point I have the TQ pedestal and MIP tower installed . .hopefully for the last time!  I also installed the MIP and upper MIP/Glare panel and started the wiring process.  Here are a few photos of the progress . .

I also worked on the Trim switch panel that is located on the center pedestal.  Last year I found the real trim switch so had to install it and while working on installing the switch I started thinking about a way to make this panel function as in the real aircraft . . think I found a way with a DPDT switch but more on that later once I am sure it will work.   Here are a few photos of the trim panel . . .

Almost a year and ten months I started a side project to my Lear 45 build.  I was able to get the real interior panels out of a Lear 45 a few years back and I made molds of them using fiberglass.  I started this project to be able to provide replica interior panels for Lear 45 builders over at Hangar45.  I didn't anticipate it taking me this long but finally I completed the molds this weekend and am now ready to do a test run to see if I can successfully mold the replica panels.   Here are a few photos of the molds with ten coats of mold release wax on them.  Next step will be spraying them down with polyvinyl alcohol (hairspray), then a couple coats of white gelcoat, then lay up the fiberglass.  That will all wait till later . . currently waiting on supplies from Jamestown Distributors . . .  :idiot:

Yep Jack . .Trev is right . .  I am using Flightdecksoft JET45 software.  Flightdecksoft is currently working on software for the UNS1 CDU . . so hopefully this year I will be able to make use of the real UNS1 CDU I found a couple years ago.

May 01, 2009 I officially started building a Lear 45 sim build number L45-007. . .  6 YEARS later and I am close to completion.  I would say that the project is close to 85% complete.   As of this date I need to install a third computer to run the JET45 CDU software,  install Audio panels once they are developed . . and purchase 2 more 60 inch TV's to finish my outside visual.   So far everything is working good.

Shane, I must say you have truly realized the dream we all shared so many years ago.   I know there are many involved in getting the lear this far including Eric Tomlin, Ron Rollo, Vince Cimmino, Tom Goldberg, and the list goes on  and I'm sure I am missing a few.   That said, nobody has dedicated quite the time and dedication you have to getting this plane done and replicated to the level you have.   It looks so much like the Lear45 I took all those pictures of years ago that we all shared around...it is scary.   Even your cabin side with the nicely finished wood as you enter the cockpit is just gorgeous.    All I can say is NICE WORK!   I am sure our old friend Kris Stow is looking down from heaven smiling at your results as well.

One day I would like to come visit you and step into this wonder of home builder ingenuity.

A lot of work by quite a few people to supply parts for an aircraft that was unsupported at the time.  It is amazing how much time I spent looking at the photos you provided of the real Lear and just as amazing how much information was gained from those photos.  In fact I utilized those photos this week to get the compass card information so I could duplicate the card. 

In other news, Jason is close to releasing the software for the CDU . .  so I will finally be able to use the real Universal UNS1 CDU I found a few years back.  Took me a while to figure out how to interface it but that is all worked out now.   

It is hard to believe that 6 years ago I did not know what FSUIPC was! In fact I knew very little about computers, interfacing, programming or wiring switches . . building a flight simulator has been one of the best learning experiences I could have.  Not to mention all the great people I have met!  I sure wish Kris could have seen the progress.  I bought a few pieces from Kris' wife after he passed so there is a part of Kris' build in mine . . so I guess in a way Kris' dream is still going as well.

It has been a while since I updated my build thread here at CB . . since the last update I have installed the beta version of FLIGHT DECK SOFT's JET45 CDU software and am using it with a real Universal Avionics UNS-1 CDU.  I replaced the CRT with a 5 inch LCD screen and interfaced the keypad using a Hagstrom board.  Nothing like using real parts . . you can't beat the feel.  The JET45 CDU software also has an updateable AIRAC cycle thru Navigraph which makes it easy to stay up to date. 

I have also added an Ipad mini running the FOREFLIGHT app.  The Ipad mini is mounted to the chartholders on the yokes by a Ram mount for the Ipad.  This was also a nice addition to my build. 

Stick shakers were also added in after I replaced my first set of pvc control columns with real control columns out of a Lear 25/35.  I have them working with 24v and you definitely know it if they activate.  I've scared myself a few times not paying attention . .  kinda embarrassing    :o

As you can see I have finally reached a point in my build where I can fly more than build . . but I still have a few small areas to finish out and I marked one of those small areas off the list.  This weekend I finally had a chance to make a mold of the mounting bracket for the cup holder that is mounted on the middle interior panel.

I had one real one that I could use to make the mold.  The mounting bracket is needed on the real panels due to the curves in the interior panel. The bracket allows the cup holder to mount flush with the panel. Here are a few photos of the final result.

Hey guys,

Let me bring you up to date on my build.  A couple months ago I started working on my visual system.  I've chosen three 70 inch TV's for my outside visuals.  Going this route I needed a base to mount the TV's.  I wanted something that appeared to be a part of the build. With that in mind I built a rolling TV stand that is U shaped and fits around the front and sides of the shell and conforms to the contours found on the sides of the shell.  I covered the stand with carpet to give a finished appearance.

Early stages of the build . . I built the stand in 3 sections so I can move the pieces into position around the sim and easier transport if I ever have the need to move the sim.  The three pieces are bolted together once in place around the sim.

I left an opening in the front stand to be able to access the avionics area in the nose of the shell. At the bottom of the opening I added foam padding covered with carpet . . . much easier on the knees when working in the avionics bay of the shell . . .

Wow Shane

That is really incredible.    Knowing back how this lear project all started you have really taken it beyond anyone's wildest dreams.   I would love to come visit and see it in person some time.
